The supply and demand of electric energy will increase dramatically in future road vehicles. Many of the in-vehicle systems that today are powered from the combustion engine via gears, belts or chains, will be replaced with electromechanical systems. These electric sub-systems will in many cases be highly integrated mechatronic modules, produced in very large numbers. This opens up new degrees of freedom in the mechatronics design methodology, since all constituent components oan be designed and optimized for the specific application. This paper focuses on optimization of two of the most important parts in a mechatronic actuation unit, the permanent magnet electric motor and the gear ratio of the mechanical reducer (e.g. planetary gears). A new method for dimensioning of motor and gear ratio in automotive servo drive applications is presented. With this method it is possible to calculate the best motor dimensions and gear ratio for any given load cycle. Models for the motor torque and inertia as function of rotor geometry is derived. These models are validated against motor catalogue data. The sizing method presented provides a basis for a more complete methodology for integrated design and optimization of motor, transmission and controller.
