Overcharge is a major contributor to thermal runaway in lithium-ion batteries. This paper provides an early detection method for overcharge faults based on battery expansion characteristics. Firstly, the overcharge triggering and performance characterization tests are designed by controllable charge cut-off voltage at 25 °C and 55 °C. Secondly, the lithium and active materials loss mode evolution of fault batteries under mechanical stress conditions and the impact of faults on battery performance are investigated. Additionally, the influence of battery expansion characteristics on different cut-off voltages and the correlation between differential voltage and expansion are analyzed. The results show two peaks on differential voltage and expansion occur after overcharging at 4.7 V at 25 °C. This results in a serious loss of lithium-ion and cathode-active materials. Battery expansion shifts from contraction to sustained expansion during the rest of the process after overcharging, which is attributed to gas generation caused by electrolyte decomposition, especially for high temperatures.
