This chapter presents a design for Six Sigma (DFSS) method application for a reliable and speedy vehicle crash stiffness demand/supply estimation in which a simplified spring‐mass model is employed to expedite the crash performance prediction. It develops a new optimization method combining a simplified spring‐mass model for analysis modeling and the DFSS technique for optimization processing. This type of study was conducted by Isuzu engineers for the purpose of improving the vehicle full front impact performance. Therefore, this study first improved accuracy and reliability of the spring mass model by employing the latest DYNA 3D nonlinear‐spring and damper models, and achieved generating analysis results matching those of full vehicle models in accuracy and robustness enough for vehicle design optimization practice. This model has contributed to an 80% saving of the early design optimization process, enabling the difficult task of quantification of impact energy demand/supply for early concept design development.
