An approach to developing smart control systems for spot welding of aluminum is described. Because of the high thermal and electrical conductivity of aluminum, high currents and short weld times are desirable for successful nugget development. Therefore, in devising a control strategy for resistance spot welding of aluminum, special consideration should be given to the breakdown of the contact resistance in the earliest part of the weld. Information pertaining to the surface condition, shunt proximity or gauge stack-up can be obtained using a low current monitoring pre-pulse in combination with a data acquisition system. This data can be passed to a neural network for analysis and the corresponding prediction of the surface condition, shunt configuration and gauge could then be used to select appropriate parameters for the main pulse of the weld. Results demonstrating the feasibility of a closed loop control system for resistance spot welding of aluminum are presented.
