The properties of aluminium alloys have been determined for optimum design and service life of space frame concept including sheet panels. Service life behaviour is evaluated in terms of fatigue limit, high strain rate test, long term ageing, reusability of alloys. Appropriate aluminium alloys have been selected for metallurgical compatibility with transformation processes on sheet materials to be used for panels, on extruded profiles to be used for space frame, on cast nodes to be used for profiles links. Joining techniques have been optimised for assembling representative parts for manufacturing productivity and high quality joints characteristics. Sheet materials forming processes have been ruled towards sheet surface texture, tooling material, lubricant, towards formability limit and dimensional accuracy of formed parts. Casted representative parts have been processed using advanced casting processes and specific alloys, then characterised by metallurgical expertises and mechanical testings. Hollow section specifications for extruded profiles have been established taking into account the manufacturing scheme. The value of mechanical properties leads to the conclusion that aluminium can be technically used with 40 percent for weight saving compared to conventional steel structures. Aluminium use is possible to be ruled for mass production by conventional technologies but demands accurate processing adjustment for tooling and appropriate materials specifications. Economic application of aluminium for automotive is to be checked towards materials and processing overcosts compared to steel and to be compensated by customer perception and legal rules on fuel efficiency.
