In order to achieve a scrap rate of <1 %, FPE (Florida Production Engineering) in New Madison built a plant in which nylon plastic wheel covers for Chrysler, Honda, Nissan and General Motors are molded and painted using a new HVLP spray system (high-volume low-pressure) in combination with a paint-line recirculation system that consists of a cleanroom and paint booth. While the edges and tops of the wheel covers rotate under the HVLP spray guns, they are painted with two silver metallic basecoats (film thickness of 0,8 mil to 1 mil) followed by two high-solids, one component clearcoats (film thickness) of 1 mil to 1.5 mils). The painted wheel covers pass the cleanroom prior to entering the gas-convection cure oven (cure cycle of 30 minute at 259 deg F). The wheel covers then move through a cooldown tunnel to the load/anload area for packaging. At least 150 wheel covers per hour can be painted by each of the four paint cells. The reject rate could be reduced drastically by the new HVLP system.
