This paper describes the progress made in application of semi-solid metal (SSM) casting to an increasing number and size of light metal components. Production applications now exist for part weights up to 7 kilograms. These are produced using SSM bar diameters of up to 5 inches on real time controlled horizontal casting machines with a clamping force of 1800 metric tons. Such advances are made possible by an increasing use of modern analytical tools and sensors. Prototyping has already extended to part weights in excess of 10 kilograms. SSM casting process reproducibility can now be verified on a real time basis using cavity pressure sensors and the quality of data obtained and its' value in determining part quality is discussed. These signals provide valuable feedback to the SSM heating system since they are a reliable indicator of the filling process, in turn related to the SSM heating process. The parallel development of an independent non-contact sensor for the monitor and control of the SSM heating process is also described. Recent work has established that recycling of SSM aluminium is viable and can widen the spectrum of candidate applications. The recycling system is based on horizontal continuous casting.
