Corrosion, erosion, and abrasion damage are frequently found in equipment used in oil and gas industry service. Sand in flow lines, valves, pumps, chokes, and fittings cause erosion damage, and sand trapped between sliding surfaces in pumps and valves results in abrasive wear damage. Erosion and wear resistant coatings can be used in many oilfield applications to increase service life. The environment of concern may also be corrosive; therefore, a coating that is corrosion resistant may also be required. Three tests have been designed for evaluating the performance of thermal spray coatings under erosive, corrosive, and abrasive conditions. In erosion tests, a sand and water slurry stream impacts thermal spray test coupons. This design conforms to the ASTM standard G73, Standard Practice for Liquid Impingement Erosion Testing. Abrasion testing consists of reciprocating thermal spray test coupons over a surface that is covered with a sand and water slurry. This design conforms to the ASTM standardized test G75. The Determination of Slurry Abrasivity (Miller Number) and Slurry Abrasion Response of Materials (SAR Number). Corrosion testing is conducted in an autoclave in a CO2 and deaerated seawater environment and in an aerated seawater environment. Test evaluations will be used to rank a variety of thermal spray coatings for use in oilfield service. Seventeen commonly used consumables and four application processes have been selected for initial experimental evaluations, and preliminary results are reported. The four application processes studied are: flame spray and fuse, Rokide, plasma, and HVOF.
