The steel and automotive industries are continually developing and analyzing various substrates for outer body applications in order to improve the cosmetic corrosion performance of automobiles. This paper characterizes the corrosion performance of a number of commercially available zinc and zinc alloy coated sheet steels in an accelerated corrosion test environment. Two defect conditions were used in an attempt to simulate the various modes of failure observed in field surveys. A preformed biaxially stretched postpainted dome was gravel impinged to evaluate scab corrosion behavior and a conventional scribe was incorporated to determine the underfilm corrosion behavior of the various materials. Photographic, and graphical analyses are presented to summarize the effect test environment, test configuration, and substrate have on the corrosion performance of painted autobody sheet. Based on these findings, some considerations for properly designing accelerated tests to measure cosmetic corrosion are discussed.
