BMW's Efficient Dynamics® strategy was implemented some years ago to transfer new ideas and most innovative technologies in a short range of time into BMW vehicles. Lead by this task simultaneously e.g. an increase in performance is reached with lower fuel consumption and reduced CO2 emission. Along with the trend of engine downsizing the strategy is being implemented in all new generations of engines. To increase the overall efficiency of an engine e.g. a weight reduction, an improved thermal management, and an improved tribological performance lead to optimized crankcases. The technology of thermally sprayed cylinder bores allows to achieve all these requirements. For the first time in the automotive industry and high scale mass production twin wire arc spray technology is used for cylinder bores in high performance engines. Starting with a 4-cylinder gasoline engine in 2011, right now a range of new engines are introduced to the market. This paper describes the process chain for a thermal spray production added by a multitude of precise control systems, measurement technologies and new process diagnostics equipment. Different innovations are presented to supervise quality influenced data, to ensure a capable mass production.
