Many current fatigue calculations utilize stress-life methods. The methods have evolved into their current state over more than a century. This evolution has developed a very mature method, but one with techniques, limitations, and assumptions that may no longer apply. The method that evolved is often biased toward new product development leaving field support analyses to use a modified new product approach. The result is an analysis methodology that may be prone to over or under designing components supported by less than optimum inspection and maintenance procedures. The outcome is often increased cost and reduced availability without the ability to effectively perform risk analysis. This work outlines an approach for an Integrated Stress-Life Fatigue Methodology (ISFM) that uses past successes while incorporating modern advances. Combining statistics, testing procedures, current computing capabilities, and material behavior characterization into a stress life approach is shown to minimize analytical scatter and properly account for physical scatter. The ISFM Methodology which unites existing published data, incorporates current test data, applies current computer methods and abilities, and expands statistical scatter and probability in life predictions is presented. The revised Stress-Life methodology is customized for use with finite element analysis and current stress analysis techniques. The integrated approach reduces or eliminates analysis assumptions allowing for very uniform fatigue predictions and a more seamless integration with damage tolerance analysis. ISFM was found to improve risk assessment tools while separating design and supporting fatigue philosophies in a crack formation tool that can be employed in aircraft support from concept to retirement.
