In the project introduced here, the manufacture of foams based on magnesium is investigated and enhanced. Such foams possess an excellent mass-volume ratio. The focus of the current work lies on testing the suitability of reinforced foams for lightweight structural and crash applications. The investigation of the basic principles for the manufacture of supporting structures which partially contain magnesium foam is the subject of this research project. The initial results of the feasibility study and the metallographic and mechanical investigations are presented for characterising and reinforcing magnesium foams. The torsional strength of reinforced foams increases by about 30%. The impact strength increases by about a factor of 10. Also, the results of the bending tests are presented for tubes locally filled with foam. By integrating the foaming process into a roll forming process, it is possible to manufacture individually, locally strengthened roll formed products. These foam-filled products exhibit mechanical properties particularly suitable for ultra-lightweight applications.
