In this paper, phenomena associated with the fabrication of resin film infused (RFI), in-situ cured, composite patch repairs are examined. Recent studies have shown improved performance with RFI-processed patch schemes. Various processes involved in the manufacturing such as the changes in the resin viscosity, the state of cure, impregnation of the fibrous preform, etc., as a function of time and temperature are discussed. An experiment and the experimental set-up designed to imitate the making of a carbon composite patch laminate using RFI for possible repair of a large aluminum substrate is presented. Use of the numerical procedure developed for simulating the RFI fabrication of the patch laminate and the associated phenomena is discussed and demonstrated using the designed example. The correlation between the experimental and numerical observations is presented. The obtained results are analyzed to understand the complexity and benefits of administering an RFI composite patch with in-situ curing of the polymer matrix.
