The successful process scale-up and development of a high gas yield, high burning rate gas generant composition for North American and Asian automotive inflator markets is described. The composition, PNP-487, is based on a similar composition known as NCP-1 manufactured by SME (SNPE (Societe nationale des poudres et explosifs) Materiaux Energetiques) for Autoliv Europe for European markets by a dry-blend and tabletting process. The PNP-487 generant was successfully demonstrated using spray-dry technology at Autoliv North America, characterised and qualified for production applications. Results unique to the spray dry process were observed and advantageously employed to provide a more versatile product. Improvements in gas effluents, particulate production and cost were realised all at comparable performance. The process conditions available in the spray-dryer were additionally found to provide a method for enhancing ballistic performance to a high and heretofore unobserved degree. The level of enhancement observed allows some rather unique grain geometry approaches to enhancing dynamic and effluent performance to be contemplated with a very low cost generant composition.
