In this project the possibility of magnesium application in the upper load path assembly is investigated. The project, funded by Ministerium für Innovation, Wissenschaft, Forschung und Technologie of state NRW is realized in a consortium whose members are Ford Forschungszentrum Aachen GmbH, TyssenKrupp Steel, Erbslöh AG, Hydro Aluminium GmbH, Henkel KGaA as well as Institut für Kraftfahrwesen Aachen (ika), Institut für Kunststoffverarbeitung (ikv) and Institut für Bildsamen Formgebung (ibf) of RWTH-Aachen. Conceptionally four solutions show weight saving potential for the same stiffness performance to the reference part and fulfill the defined durability requirements. Further investigation is carried out to optimize the part for crash requirement In general, the predicted cost also depends on the applied coating. Some coating solutions have advantages over the others. Alodine pre-treatment was chosen as it was found to be the most cost effective solution and has been proved fulfilling the demanded in requirements in several vehicle applications. Target cost can be fulfilled by concept 2 and 3 for the considered design assumptions. As in the case for other materials, new magnesium alloys are expected to even better fulfill the requirements of structural components for automotive application. One of the most promising solutions for a multi-material construction is adhesive bonding. It solves contact corrosion problems as no contact between the mating materials exists in the joining interface and furthermore it provides sealing to the joint. Further investigation in the applicable joining solutions, not only for magnesium part but also for the solutions in consideration, is planned in this project including real tests and numerical analysis.
