Faulty brakes on heavy trucks continue to be a leading cause of vehicle-based Out-of-Service (OOS) violation citations, and are a contributing factor in many heavy truck crashes. In order to allow the driver and fleet manager to quickly diagnose one functional aspect of the vehicle's braking system, an electronic brake stroke sensor has been developed. This paper discusses the development and operation of the digital brake stroke sensor along with initial in-lab test results. The Digital Brake Stroke Sensor can be used to determine the stroke of pneumatic brake chambers found on heavy vehicles. Its non-contact, sealed design makes it impervious to inclement weather (rain, ice, mud, or salt) and other severe environmental conditions (e.g., temperature, vibration, road debris). Its design allows the determination of pushrod stroke to within 2mm (0.075inch), allowing drivers, fleet managers, and vehicle inspectors to see how far the pushrod moves after every brake application, not just when the brake is out of adjustment. The BSS gateway gathers all brake stroke sensor data and transmits the data over the J1708/1587 network. The gateway allows the determination of other brake chambers problems such as locked pushrod, hung brake, and error in brake stroke sensor communication. Next steps are to test the sensors per SAE J1455 for electrical and environmental survivability, and to get several digital brake stroke sensors into the field for a several month field operational test.
