The experiments show that at least nearly 10% of weight can be gained for a middle section in an Aluminum package with a heightened geometry. But a Magnesium oriented design, as show theoretically by lesson of an AUDI A2 with proven simulation methods, features a weight reduction of 15-20% and equal mechanical properties but design modifications in part. Magnesium space frames have to be designed individually with wider space to use the weight advantage of magnesium of 24 weight%. The accuracy of extrusion is very important: the common tolerance of e.g. 2 mm +/- 0.1 mm would lead at the upper ending of tolerances to reduce the theoretical goal. Magnesium extrusions are superior if the space is available, but voluminous circumscribing diameters effort time intensive welding operations at the moment. To reduce the mostly material related cost inefficiency vs. Aluminum the joining of extrusion segments should be forgotten by increased die diameter and press forces. Although using magnesium extrusions only in inner car body areas, the materials should be well protected against corrosion. This field of application should lead to self healing coatings, especially necessary for areas sensible to corrosion. The theoretical weight advantage of Magnesium vs. Aluminum of minus 24 weight% can be met only if magnesium extrusions are designed in a new, magnesium specific construction allowing wider space.
