Interesting case studies exist in the automotive and other motor vehicle fields where the proven versatility of thermal spray processes and material combinations has been adapted for special functions. Examples include shifter forks of manual transmissions and rectifier diode assembles for altermators. Wear protection is a characteristic defining a class of coating materials, metals and cermets particularly, applied not only to motor vehicle parts, but also to components of aircraft and land-based gas-turbines, steel mill machinery, industrial processing equipment and many other functional devices. Another class is ceramic oxides, widely used as thermal barriers and for corrosion resistance, occasionally for dielectric properties. A third class of applied materials provides a special purpose layer on substrates, such as for repairs or to enable attachment. Examples illustrate the versatility of thermal spraying and variety of material selections combined to provide functional components in two widely differing motor vehicle applications. Altermators now generate AC electric power in automobiles. It is converted to DC diode rectifiers for ignation and other on-board systems. Al and Cu plates serve as heat sinks in some designs. Diodes soldered to the plates must have the positive leg electrically insulated from ground. Futhermore the ceramic dielectric and the Al plates cannot easily be soldered. These challenges are met by thermal spray application of Al2O3 to provide dielectric.
