Several years ago, car manufacturers began looking for ways to reduce costs while maintaining product quality. The automobile interior is one area on which manufacturers focused. This has spurred two major changes (among others): a switch to molded-in-color interior components (sans paint) and a change to polyolefinic substrates, such as TPO. These two changes have been occurring simultaneously, and in many instances they are intertwined. This is, in part, because polyolefinic materials are easier to mold in-color than more traditional interior materials. The trend to molded-in-color interior components, however, has led to various problems or concerns. One major concern is the perceived lack of quality of molded-in-color parts. Molded-in-color interior components made from thermoformed PVC or TPO sheet stock can have poor appearance due to gloss differences, color differences, strain marks and crease lines. Generally, molded-in-color TPO interior components also have poor weathering resistance and gouge resistance, which subtracts from the long-term viability of the car's interior. Because of these issues, the need for coatings for TPO substrates has increased. To eliminate the need for a primer and topcoat, a waterborne coating has been developed that requires no primer or pre-treatment to achieve adhesion to the TPO sheetstock and to meet the physical properties required of an interior automotive coating. The coating incorporates chlorinated polyolefin (CPO) modified with an acrylic, a urethane or both. The CPO provides the adhesion to the TPO substrate. The acrylic and/or urethane portions provide the physical properties and its thermoformability. These physical properties include abrasion resistance, chemical resistance and weathering resistance. Since the coating is also used for interior automotive instrument panels, the choice of flattener is very important. As windshields extend farther out with aerodynamic styling, the specified gloss level for interior automotive coatings has been reduced to help combat such things as veiling glare. It is necessary, therefore, to choose a flattener that is efficient enough to lower gloss effectively but does not give a poor final appearance. Coatings using higher Tg resins may crack during thermoforming if the gloss of the coating is very low.
