The results of a study into the suitability of direct diode lasers is described for welding common aerospace materials such as Al (2000 series) and Ti. Joints studied include butt welded 2000 series Al alloys, with and without filler wire. High quality pore and crack free welds have been obtained with 1.6 mm and 3.2 mm sheet. High quality lap and butt welds in 1 to 2 mm Ti-6Al-4V have also been produced. The studies have shown that to maximize penetration depths in thick materials requires large beam sizes. Decreasing the beam size using tighter focusing leads to a loss of penetration. Thermal modelling will be described which has been used to interpret these observations. The modelling has also been used to optimize the conduction welding process, allowing penetration of 2024 for thicknesses of at least 6.35 mm at 3 kW. The practical implementation of the conduction welding technique requires the efficient absorption of the laser radiation. With aluminium this represents the major problem for implementing conduction welding in the optimised regime. The use of surface preparations to allow efficient coupling is described as well as a combined laser-TIG process that allows highly efficient coupling of the available laser power.
