The paper will describe the experiences utilised during laser butt welding trials on aluminium sheet, commonly used for car bodies. During those trials more than 210 metres of laser weld were done in more than 250 unique set-ups. The investigation resulted in increased knowledge both about the welding process and about the joint properties. Trials were mainly performed using a state of the art Nd:YAG laser of 3 kW. In order to optimize the welding process the influence of different techniques were investigated such as horizontal and vertical double focus, the use of different focal lengths and different orientation of the sheets. The joint properties were then evaluated by cross section analysis, tensile strength tests and formability tests. The results from these evaluations were then connected to the process parameters.
