The rolling contact fatigue (RCF) crack usually occurred in the rail gauge corner and shoulder at early stage after new rail installation which also known as head checks (HCs). The wheel/rail geometry and their interaction had important effect on the initiation and propagation of the HCs at this position of the rail. In this paper, according to the HCs distribution position in rail by field observing, a series of rail profiles based on the cubic interpolation spline curve method were designed on which the metal was removed and profile was smoothed at the gauge corner and shoulder. With the analysis by the vehicle-track dynamic, wheel/rail interaction, and HC initiation life prediction under the sharp curve condition of a typical heavy-haul railway, above designed rail profiles who can provide better wheel/rail contact patch area, lower wheel/rail lateral force, and longer HC initiation life were chosen as the anti-RCF crack profiles. Then, the best anti-RCF crack rail profile as the template profile was set to the milling cutters of the rail milling train by three dimensional (3D) scan, reverse digital reconstruction, and cutter blade position improvement in CAD which applied on the rails of a sharp curve of a heavy-haul railway. By field inspection it was found the template profile for reducing HCs was installed in the rail with high accuracy of about −0.2 – 0.06 mm which will keep rail profile more convex to support wheel and improving wheel/rail interaction.
