A design model development for electrical machines with laminated windings is presented. The focus is to provide manufacturable solutions for commercial vehicle traction applications. The machine is designed with axially distributed single-layer wave-winding segments with a core that builds a modular three-phase machine. The phase segment, whose central part is a wave-winding made as a laminated winding, form a semi-claw pole structure. A conventional permanent magnet synchronous machine is used as a reference. The analysis of axially sectioned three-phase machine shows a) the usefulness of the design environment based on 2D FEA, b) alternative machine constructions that takes advantage of the laminated wave-windings, c) material selection and design of magnetic core for stator segments, and d) heat transport of the compact laminated winding. The simulation results from 2D FEA are evaluated against 3D FEA, which show more torque per ampere, as an outcome of flux concentration effect of the buried end-turns and thicker magnets as a simplification of 3D model. The 2D simulation result also indicates that it is possible to achieve a torque and power rating comparable to a conventional PMSM. With the potential to implement some kind of direct forced air cooling on the windings, the possibility to operate at peak power for longer periods of time is a desirable future feature.
