The paper describes the analysis, design and realisation of a three-phase interior magnet modular brushless machine, which provides an electrical torque boost for a down-sized IC engine at low engine speeds. The issues which are most pertinent to the design of such a machine for the specific application are discussed. These include the analysis of the harmonic distribution of the stator magnetomotive force (mmf) which results with a modular winding, the mechanical design and stress analysis of the rotor for containment of the magnets at the maximum engine speed and the optimisation of key design parameters, as well as the evaluation of the eddy current loss which is induced in the magnets. The design methodology and performance predictions are verified by measurements on a prototype machine.
