Of significance here are attempts currently being made by OEMs and ABS manufacturers to incorporate high levels of scrap into their production vehicles. It has been demonstrated that scrap levels up to 75% are relatively easily tolerated in alloys like AA5754 with conventional DC-casting and hot rolling methods. Within the REALCAR (REcycled ALuminum CAR) project, JLR and their partners Novelis, STADCO, Norton Aluminium, Brunei University, and Innoval have shown that AA5754 with extended compositional tolerances can be made with acceptable formability with significantly increased iron, silicon, and copper. Coils produced from melts with deliberately-added impurities were used to manufacture stamped panels that were subjected to extensive testing. The results have indicated that the prospects for the use of material recovered from end-of-life recycling look very good, though no significant similar work has been reported on the production of AA6xxx series outer body panels. The impurity level tolerance can be increased further by using twin roll-cast product, but there are no present plans to take this project any further. In addition, JLR "shredded and melted" 42 of their vehicles in order to recover scrap and to evaluate its suitability for ABS production. This work is ongoing. Belt-cast product has also demonstrated its ability to tolerate more iron without deterioration of mechanical properties, whether this advantage could outweigh the problems of poor or reduced surface quality is work for the future. There are ways of roll casting with different tip designs, such as open tip designs that can produce good surface quality, but although this technique has been applied to the experimental production of litho sheet, it has not been reported for ABS.
