Anticipated introduction in the United States of the Corporate Average Fuel Economy standards (CAFE 1995) and increasing public interest in environmental issues are giving strong incentive to the automotive industry to manufacture lighter cars. AVX or AEX heatproof wires have conventionally been used in automotive electronics. A typical compact car today requires wire harnesses weighing as much as approximately 15 kg. Lighter wire harnesses are thus a requirement for designing lighter automobiles. One approach to making lightweight wires is to reduce both the size of conductors and the thickness of insulators. In the present study, Sumitomo Electric developed conductors with sizes of 0.1 and 0.2 sq mm that retained high bend and tensile strengths. While annealed copper wires, with or without tin plating, and compressed conductors have been widely used in automobiles, only tin-plated copper alloy wires were used in the present study. An insulation material that is both heat-and oil-resistant, and nonflammable in comparison to conventional AVX or AEX wires has also been developed in order to produce a thin insulator. The report evaluates the ultra-thin AVX and AFEX wires using tin-plated copper alloy wires, and compares them to conventional 0.3 sq mm AVX wire.
