The redesign and certification effort on the Space Shuttle Solid Rocket Motor (RSRM) presented some unique challenges resulting from the revocation of flight certification of the entire propulsion system. In particular this meant that the structural integrity of the entire system had to be re-evaluated and demonstrated even though only one design feature was identified as the main contributor to to the failure. A significant driver in the scope and complexity of the re-certification of case sturctural integrity was the technology advances that had occurred in the more than ten years since the original design was conceived and the analysis philosophy and scope were developed. The two most important technical advances were in the methods and resources available for dealing with nonlinear phenomena and developments in the discipline of fracture mechanics. This paper focuses on the challenges encountered in certifying the RSRM metal case for multiple uses while accounting for the effects of local cyclic plastic deformation that had not been treated in the previous design effort.
