Fracture mechanics investigations were performed to assess hot spots in the main stage tank bulkheads of ARIANE 5. At the first stage, the FITNET analysis methods and solution compendiums were applied in a straightforward manner resulting in critical crack sizes below the existent NDI limits. However, detailed numerical simulations supported by appropriate material tests demonstrated sufficient safety margins for postulated surface flaws. Taking into account a highly ductile behaviour of the bulkhead material AI 2219 and that the component operates at stress levels close to or even above the yield strength, an adjustment of the engineering assessment procedure was undertaken considering some most recent solutions for the plastic limit load. As a consequence, the revised analytic assessment revealed critical crack sizes above the ESA standard A detection limit.
