First, an extensive programme of material tests was carried out with various laminates in order to identify a suitable reinforcing material for the bumper beam. This testing programme includes both standardised tensile and compressive tests as well as tear-out tests and three-point bending tests with profiled samples under impact load. In measuring drives, also the temperatures occuring at the front bumper beam of a reference car were determined as another criterion for the material selection. The idea which was followed is to combine efficient energy-absorbing elements with a plastic bumper beam reinforced by woven fabrics. The fibre reinforced bumper beam was designed so that it would fit exactly into the space which is available in the reference car. Based on the data from the material testing programme, simplified linear and highly nonlinear strength analyses were carried out in ANSYS in order to define the design of geometrical details as well as the stacking sequence of the laminate. Prototypes of the fibre reinforced bumper beam were manufactured by vacuum processing and were tested both under quasistatic and dynamic load in ika's crash-test facility. The same tests were carrried out with the series bumper system of the reference car. The test results prove the high protection potential of the novel bumper concept.
