Die Entwicklung von extrudiertem FFC Leitungsmaterial ist so weit fortgeschritten, dass die Fahrzeugtauglichkeit erreicht wird. Dieses Material eröffnet eine Reihe von Vorteilen: Volumen- und Gewichtseinsparung für den Kabelsatz, volle Tauglichkeit im Fahrzeug, automatisierte Herstellung, Prüfung und Verlegung des Kabelsatzes mit dem Potential einer erheblichen Kosteneinsparung. Die Konzeption des Kabelsatzes mittels dieser neuen Technologie wird dargestellt. Dabei wird neben den Materialeigenschaften die Verbindungstechnologie und die Kontaktierung unter Beibehaltung erprobter Kontaktsysteme dargestellt. Durch den Extrusionsprozess können unterschiedliche Querschnitte gemischt in einem Flachleiter mit bis zu 4 mm2 Leitungsquerschnitt bei hoher Herstellgeschwindigkeit verarbeitet werden. Im Unterschied zu den Rundleitern ist die Stromtragfähigkeit von Flachleitern gleichen Querschnitts tendenziell höher. Die Qualifizierung der Flachleiter FFCe in TPU sowie der Abzweigungen wurde nach AK-Richtlinie durchgeführt, wobei in Einzelfällen dem potentiellen Einbauraum angepasste Bedingungen zugrunde gelegt wurden. Auch auf die Veränderung bei der Toolwelt zur Kabelsatzherstellung sowie das Kostenpotential der neuen Technologie wird eingegangen. Anhand eines Beispiels wird der Einsatz in einer kommenden Serienfertigung gezeigt. Ferner wird auf die Möglichkeit zur Integration von Elektronik-Teilumfängen eingegangen.
The development of extruded FFC (flexible flat cable) has reached the point of being applicable in vehicles. This material has certain advantages: reduction of volume and weight for the wiring harness, complete qualification for the vehicle, automated production, testing and application of the wiring harness in the cabin with the potential of considerable reduction of cost. The concept of the wiring harness with the new technology is shown. Besides the material properties the new branching technology is discussed as well as the connector technology. The proven contact systems will be maintained. The extrusion process allows to use different cross sections for the flat Cu wires in the same flat cable with up to 4 mm2 cross section at high production speed. Current capability for flat wires is slightly higher than for round wires for the same cross section. The qualification of the FFCe with TPU material including the branching was performed following automotive standards (AK-Richtlinie). The specifications and test conditions had to be adopted in some items to meet the material and application area conditions. Also the tools had to be adopted. The cost potential of the new technology will be discussed. An example for the planned series production will be shown. Finally parts of the electric/electronic can be integrated on foil.
