The increasing use of stabilised ferritic stainless steel sheets (AISI 409, 439, 436 and 441) in automotive exhaust systems has led Sprint Metal & Ugine-Savoie-Imphy to develop a new stabilised ferritic welding wire, designated Exhaust F1. This new material, recommended for the GMAW and GTAW processes, provides service behaviour of welds at least as good as and in most cases better than that obtained with austenitic filler wires, for stabilised ferritic stainless steel assemblies as well as for heterogeneous assemblies (containing austenitic stainless steels, carbon steels and/or ferritic stainless steels). GMAW weldability tests on 1 and/or 1.5 mm thick sheet assemblies (ferritic assemblies and heterogeneous assemblies containing carbon steels, ferritic and/or austenitic stainless steels), using 1 mm diameter Exhaust F1 welding wire, gave good quality beads (shape, tensile properties, intergranular corrosion resistance, etc). Laboratory tests specific to the automotive exhaust application have been undertaken in order to compare the service behaviour of the welds with those obtained using austenitic filler wires (308LSi and 307Si). These included thermal fatigue tests involving cycling of restrained specimens between 250 and 900 deg C, dip-dry corrosion-oxidation tests simulating the combination of salt attack and high temperature corrosion and cyclic oxidation shape stability) tests. All the results obtained (for ferritic assemblies as well as for heterogeneous assemblies) confirm that the Exhaust F1 welding wire is, in most cases, better than the austenitic filler materials most commonly used in Europe. Moreover, it allows a 10 to 20 % increase in productivity compared to austenitic fillers. Tests carried out on components by exhaust system manufacturers confirm the high productivity and good behaviour of the welds under thermal cycling. (VDEh)
