Both grey spots and properties of rail-flash-welded joint are determined by the combined effects of tens of welding parameters. In order to effectively deal with such large numbers of parameters, the one by one orthogonal design method was adopted for setting up tests. In this study, orthogonal welding tests of U74 60 kg/m rail were carried out, following the principles of 'balance and dispersion' and 'regularity and comparability'. A large orthogonal table was arranged in the first round. A smaller orthogonal table was arranged to proceed to the next round of tests according to the optimum complete set of parameters directly perceived, the combination of optimum position grades and the combination of position grades with better tendency, which corresponds to test results. With the least number of welds, a whole set of grey spots stayed within the standard tolerance in 25 rail joints welded successively but also the results of all property tests met the standard specifications. The orthogonal welding tests were also made on U71Mn 60 kg/m rail on this basis. Similar excellent results were acquired.
