The actual tensile and fatigue properties of a Pore-Free die cast aluminum wheel, a conventional die cast aluminum wheel, and four permanent mold cast aluminum wheels were evaluated and compared. The relationship of ductility versus tensile strength, ductility versus yield strength, and ductility versus the ratio of yield and tensile strengths were investigated. The effects of chemistry and microstructure on the tensile properties of these cast aluminum wheels were presented. A rim section fatigue testing technique was employed to evaluate the actual fatigue properties of various cast aluminum wheels. The rim section fatigue S-N curve as well as the normalized rim section fatigue curves at the stress ratio of R = 0.1 were presented. The fracture surfaces near the fatigue crack initiation sites were examined by using a scanning electron microscope. The rim section fatigue strength at ten million cycles was correlated with the corresponding tensile strength, the characteristics of fatigue curves, and the size of surface or subsurface shrinkage porosities at the fatigue crack initiation sites. In most of the comparative studies in this paper, the Pore-Free and conventional die cast aluminum wheels were compared with the regression curves for four permanent mold cast aluminum wheels.
