Superplastic forming (SPF) is a technology that takes advantage of the high formability of metals, deformed under certain conditions of temperature and strain rate, to produce complex sheet structures in a single step. The present paper briefly describes the different phases that were carried out - from analysis to the inspection of the part, including the design, simulations of forming and experiments - and which led to the succesful forming of a complex part. Through the development of a fuselage door, AEROSPATIALE demonstrated that: The use of software tools greatly reduces the time of development spent on a new production. In particular, SUPFORM2 and SUPFORM3 proved to be reliable to assess the formability of the component and the design, and to predict the forming cycle and thicknesses after deformation. The aluminium alloy 7475 that is formed has good superplastic properties and retained correct mechanical characteristics after elongation. However, it requires the use of a high lever back pressure to suppress the phenomenon of cavitation. Significant weight and cost savings are expected over the current assembled and riveted solution.
