Testing at the Facility for Accelerated Service Testing (FAST) of the Transportation Test Center (TTC), Pueblo, Colorado, under heavy axle loads (HAL) of 35.1 t (39 t) indicates that higher loads increase wear rates in all types of rail. Non-hardened standard rails show increased metal flow and head crushing rates. With the increased interest in rail grinding to maintain specific rail profiles, the decision to use rails with a brinell hardness 300, or less, under heavy axle loads should be made with caution. This is not due to safety implications, but the use of such rails in heavy axle load service will require increased grinding to maintain desired shape, or result in longer periods of time when the non-optimum profile is in place. Wear rates of head hardened rail followed a predictable pattern in respect to hardness. The harder the rail, the lower the overall gage face and head height weir rate. Non-head hardened rail, however, did not fail into a linear relationship of wear versus hardness due to metal flow and bulk head deformation, which altered apparent wear rates. The life of a thermite weld significantly decreased under HAL unless installation and finishing techniques were carefully controlled. Alternative thermite weld practices appear to offer improved life; however, additional tonnage will be required to determine if this increase is statistically significant. To date, failures in test welds have primarily been in the form of head shells. Also, the high rail failure rate is significantly higher than the low rail.
