A metallurgical failure analysis was conducted on a leaking hydraulic return line removed from an aircraft after 27 years in service. Metallography and fractography analysis indicated that cracking had initiated at the outer surface of the tube from spots of corrosion pitting and intergranular corrosion and propagated intergranularly through the tube wall. Energy dispersive spectroscopy analysis indicated that outside diameter corrosion could be attributed to chlorine- and sulfur-containing constituents associated with extensive deposits found on the tube's outer surface. The cracking was attributed to stress corrosion cracking caused by these aggressive constituents, in areas with higher stress levels from residual bending or unintended vibrational or static loadings.
