This article proposes a method for characterizing geometric shape errors in manufactured aluminum automotive space-frame components using measurement data obtained by a Coordinate Measurement Machine (CMM). The systematic geometric deviations in these parts are identified to represent the part's actual shape in a meaningful way for its manfacturing process improvement. The critical shape deviation parameters are determined by solving an optimization problem in which the sum of the squared distances of measured points from the Manufactured Part Model (MPM) representing the part's actual shape is minimized with respect to the parameters of the MPM. A sampling strategy for inexpensive data measurement and processing is also proposed. An example case illustrates the successful application of the method to characterize critical geometric deviations in a space-frame component. The results of the example are compared with the results of the conventional approach to emphasize the potential of the proposed approach in manufacturing process improvement.
