In recent years there has been a move towards improving the degree of corrosion protection so as to increase vehicle life. Both aluminium and coated steel offer better corrosion protection than the low carbon steels currently used. Aluminium has, however, another advantage viz, it is roughly one third the weight of steel and so can be used to reduce vehicle weight and improve fuel consumption. Unfortunately, it is also much more difficult to weld than the steel it is intended to replace. If therefore, the full potential of aluminium is to be achieved a solution to its poor weldability must be found. This will not be easy as the following sections will demonstrated. The paper outlines the problems associated with welding aluminium and gives details of the methods used to improve weld quality. It is a summary of a much more extensive report commissioned by Land Rover and carried out by the authors.
