PLASTIC ATTACHMENT BOSSES have been the focus of many quality concerns. The concerns center around the condition of the plastic attachment boss and its influence on the insertion and retention of fasteners. In tracing the sources of difficulty, two specific problem areas were identified: voids in the area surrounding the core pin hole offer no resistance to fasteners (thereby producing a weak joint); inserting larger screws to compensate for the voids often leads to internal stresses that split the boss. In order to increase our unterstanding of the causes of void formation, we initiated an investigation to determine the effects of processing variables on the finished part. The purpose of this paper is to illustrate the use of computer-aided experimental design and analysis to determine the cause of voids in plastic attachment bosses. Through analysis of experimental results, it was determined that the injection molding process variables impacted the size and distribution of voids in the attachment bosses.
