Various contacts differing in material, plate thickness and slit width were prototyped to create optimum conditions to ensure durability for insulation displacement contact (IDC) connectors. The thermal stresses of various joints between contacts and wire conductors in the IDC connectors were calculated by the finite element method, and the life of each joint was predicted qualitatively by the linear cumulative damage rule. Next, several connectors evaluated well durable at the prediction were subjected to 1,000-hour combined environmental testing. In this test, an actual environment to which automotive connectors are exposed was simulated in terms of ambient temperature/humidity, vibration and circulating current. Consequently, a highly reliable IDC connector for automotive applications was developed. Furthermore the predicted life trend of the connectors virtually agreed with the environmental test results.
