The development of a heat exchanger for a Thermoelectric Generator (TEG) included in the exhaust stream of a sports saloon with a 2.0 L turbo charged gasoline direct injection (GDI) engine is described. Numerical simulations have been out on a total of six heat exchanger designs, (one cylindrical and five rectangular) without fin inclusions at the design condition within the NEDC using the commercially available STAR CCM+ code. Results were evaluated in terms pressure loss and the velocity profile at the inlet to the heat exchanger. Subsequently, conjugate heat transfer simulations were carried out on two selected designs; one cylindrical with plain and offset fins and one rectangular with offset fins within the heat exchanger. The results indicate that for a given fin spacing, offset fins produce a higher rate of heat transfer than plain fins but with a higher pressure drop, as reported elsewhere. For the cases studied, the agreement between the numerical simulations and the previously published methods of calculation is good, better than 80% agreement for both pressure losses and overall heat transfer. To generate 300 W of electricity with current thermoelectric conversion efficiencies requires the extraction of at least 6 kW of thermal energy from the exhaust gas. The results indicate that this can be achieved with both TEG designs using a thermoelectric material thickness of less than 2 mm with either fin type, however, the dual rectangular TEG can transfer more heat overall and has no identifiable problems associated with parasitic gas flow through the heat exchanger, hence this configuration will be taken forward to the physical demonstration phase. The design process will be concluded by carrying out experimental work based on the findings of the simulations. Fundamental to the mainstream adoption of TEG technology in automotive applications will be the production cost of such a device. TE material costs are currently high, however developments in this respect are expected to significantly improve the cost / benefit equation in the medium term. The impact of increased weight, exhaust pressure losses and changes to coolant loads will be evaluated in terms of electricity generated and improvements in overall vehicle emissions. This analysis will be carried out with both simulations and physical testing.
