This paper presents a methodical approach which rates measures for friction reduction in the complete powertrains of vehicles and projects them to fuel savings under real driving conditions. Various simulation models for different domains and time scales such as the thermodynamic engine cycle, the crank mechanism, air path and the cooling enthalpy network are compiled to a comprehensive simulation platform of the entire vehicle. In this way the friction losses of diverse sliding contacts are related to each other and their effects can be evaluated. This is significant because the physical mechanisms of friction are highly complex and nonlinear. Friction arises at dry, hydrodynamic or mixed contacts and thus depends on the mechanical properties of component surfaces, hydrodynamic properties of lubricants, contact forces, sliding speeds, the local temperatures, mating of materials, surface textures and design details of e. g. the crank mechanism, bearings etc. All these individual measures strongly interact. Individual components, which usually turn out to be insignificant, may come to the foreground at specific conditions (temperature, operating point). A second aspect of this paper concentrates on the simulation of the longitudinal vehicle dynamics for real world driving conditions. Compared to standard test procedures, real world driving conditions are the basis of profound and reliable ratings of fuel saving measures which also can be seen by the customer in daily use. In order to constitute such conditions the paper refers to agreed test cycles, which are operated on chassis dynamometer test stands, but also to road tests which have been recorded in cities, on highways and on rural routes. The main objectives of these calculations are the analysis and evaluation of the main sources for friction losses in the entire powertrain and how they are influenced by engine calibration and vehicle concepts such as downspeeding, downsizing, cooling management. Due to the cross-linked model the contribution of friction at individual components is depicted in relation to the total loss characteristic of the vehicle. In this context the benefit of innovative materials or surface coatings of highly stressed components (e. g. piston rings) are evaluated and new lubricants can be investigated. Contrary to the work flow described above the method also can be applied for an exact definition of load profiles which act on specific contacts and how they change due to a modification of the powertrain calibration. Such load profiles may define the specifications of new materials and coatings.
