In view of the increasing global interest and the first announcement of a launch of inductive power transfer systems for electric vehicles, new considerable potentials for value creation are opened up, especially in combination with a general increase in the demand for electric vehicles. Especially due to the resulting benefits not only for pure electrically powered vehicle architectures, but also for PHEV and REEV, great chances for the demand of higher unit numbers arise in the next few years with a successful market launch. Therefore, manufacturers face further challenges for the prospective mass production of inductive power transfer components. Today, no integrated concept for an automotive-suitable, industrialized process chain for the production of inductive power transfer systems exists. Both the components and the complete system offer optimization potentials regarding weight, costs, and manufacturability. To meet these challenges, a holistic perspective is necessary to additionally identify the interaction on material-, and process-level. Therefore, the Institute for Factory Automation and Production Systems (FAPS) of the Friedrich-Alexander- University Erlangen-Nuremberg develops production processes and therefore adequate test-benches to examine the influence of different materials, varying tolerances, and alternative production processes on the efficiency of the power transfer system. For this purpose, the entire value chain - from the coil winding process up to the integration of inductive power transfer systems in the vehicle underbody - is regarded. A testcenter for repeatable procedures, the required measuring equipment for electrical, mechanical, thermal, and chemical parameters is set up. This allows profound analysis of the relevant automated production processes with a suitable material characterization to reduce production costs, weight and volume of the charging pads.
