The aim of the present investigation is a basic understanding of the distortion mechanisms during LBW in order to minimise the effort for reshaping and to predict the distortion behaviour of component designs. Based on the results of a system-orientated analysis of the process more detailed investigations where done on the field of residual stress development after roll forming as well as after machining. Within the systemorientated analysis the residual stresses were identified as most important carriers of distortion potential. Residual stresses are introduced in every single process step and released during thermal processes like welding and heat treatment. At the stage after machining of the rolled sheets the internal stresses reach already levels which are critical to shaping stability during the succeeding thermal process steps. The measurements of the residual stresses after machining of the sheets with different thickness show also the interaction of the roll forming and the mechanical milling. Hence for more detailed information on the mechanisms standing behind these phenomena deeper investigations are necessary. The classical approach of minimization of occurring distortions by an additional re-shaping process is an appropriate procedure for parts where the distortion behaviour is already well known. However, this experience normally does not exist when new products shall be introduced into the serial production. The experiences in serial production show also, that even changes in design or materials can lead to changes in distortion behaviour. With this knowledge distortion potentials can be foreseen and furthermore strategies for distortion compensation can be derived and finally implemented into the production.
