Blistering on painted materials has been reported during the last decade by different automotive rnakers. It has been shown that the origin of blistering was from galvanic coupling and the use of conductive rubber in strips used for insulation (such as, for instance, door strips). The goal of the present study was to define the threshold value in conductivity of the rubber material above which blistering occurred on painted carbon steel, hot dip galvanized steel, and aluminum alloy materials. Another goal was to evaluate the sensitivity of different paint systems to this phenomenon. For this purpose, a testing procedure has been developed that allows a rapid evaluation of the likelihood to blistering for automotive materials in contact with rubbers at different conductivity. From the results, it was shown that after exposure to a climatic test in the presence of artificial mud containing sodium chloride (NaCl), the use of rubber with a resistance higher than 105 Ohm cm should be preferred to avoid any risk of blistering. This is true independently of the substrate (e.g., carbon steel, hot dip galvanized steel, and aluminum alloy (AA)6016 [UNS A96016}) and of the paint system (e.g., waterborne or solventborne paint).
