One of the needs of the Aerospace industry has been the need for wider performance range materials. This includes wider operating temperature ranges as well as broader resistance to application environments - fluids, mixtures and pressures. Much of the development has been, traditionally, conducted using standard tests described in ASTM, DIN and other test standards for rubber products. Unfortunately, these standard tests are not conducted at actual application conditions and unpleasant surprises can occur when new materials meet the standard test requirements, but have performance issues in the actual application. In this paper, development of some new materials for Aerospace sealing applications will be covered along with examples of using testing at actual application conditions (temperature, pressure, fluid exposure) to more thoroughly determine whether the new materials will perform in the intended applications. Examples will be shown where this actual application testing and FEA analyses were used to avoid potential problems and where this testing was not used and problems were observed.
