The mechanical performance of adhesive-bonded, spot-welded and weld-bonded structural metal joints was evaluated by means of an experimental investigation based on static and fatigue-shear loading of stainless steel test specimens. Static loading was based on tension-shear testing up to the maximum load that a joint can withstand before failure or fracture. Fatigue loading was based on fatigue-shear testing of the specimens up to fracture under different loading regimes. Results show that weld-bonded joints present better static performance than adhesive-bonded and spot-welded joints in terms of the ultimate load and displacement at fracture. Fatigue testing further confirmed the advantages of the weld-bonded joints and also disclosed that epoxy-based weld-bonded joints are more adequate for engineering applications involving small number of loading cycles while methacrylate-based weld-bonded joints are the preferable choice for applications involving a very large number of loading cycles. Another important result of this investigation is that fracture modes of weld-bonded nonstabilized stainless steel joints are dependent on the loading characteristics. Static tension-shear loading originates fracture in the cross-section of the spot-weld nugget while fatigue-shear loading gives rise to a fracture that initiates in the heat-affected zone of the nugget and subsequently propagates into the adjacent sheet metal. Basic guidelines in terms of the stresses acting in stainless steel weld-bonded joints submitted to static and fatigue shear loading are provided for the benefit of those who design structural joints in daily practice.
