Repeated resistance spot repair welding over the poor spot weld and interface fractured spot weld of low carbon steel sheet has been studied. The repair welding has been carried out at different parameters to optimize the welding current, weld time, and electrode force as the primary welding parameters for maximum joint strength. The optimum strengths of the repaired weld under static and dynamic shear-tensile loading have been studied and compared with the conventional spot welds of maximum joint strength and AWS-recommended parameters for similar thickness steel sheet. The microstructure and hardness of the repair weld having maximum strength have also been studied and compared with conventional spot welds prepared with optimum parameters and AWS-recommended parameters. The load carrying capacity, strength, and fatigue life of the repaired weld have been comparatively improved over those of the conventional spot welds due to refinement of microstructure of weld nugget and tempered strengthening of HAZ adjacent to fusion line, resisting pullout failure of the joint.
