This study has described welding tests of aluminium alloys with a high-power diode laser. The results obtained may be summarised as follows: Little spatter or plume generation is observed during the diode laser welding procedure. During melt-run welding, the bead surface is extremely smooth, and sound welds are obtained. The penetration shape is of heat conduction type. Full penetration of alloy 5022 is possible up to a welding speed of approximately 7 m/min. Full penetration of alloy 6016 is possible up to a welding speed of approximately 5 m/min. During lap fillet welding, the bead surface is extremely smooth and virtually sound welds are obtained. When the focal point is located near the lower sheet surface, an offset tolerance of a maximum of approximately 1 mm, is obtained as a condition under which full penetration is possible. A high-power diode laser can thus be used for welding of thin aluminium alloy sheets.
