This paper describes the design, development and construction of axial flux, permanent magnet, toroidal generators for use with an IC engine in the auxiliary power unit (APU) of a series hybrid electric vehicle. Generators to the power range of 15-60 kW are described. Series hybrid electric vehicles use an auxiliary power unit to provide vehicle drive power other than from the battery. Normally the APU comprises an IC engine-generator set incorporated into the vehicle drive system. Typically the output from the generator is processed through a power electronic interface before being fed into the DC bus. In electric only operation no power flows from the APU and all the road power is supplied from the battery. During braking regenerative power flows back to the battery. In the hybrid mode power from the APU augments power from the battery to supply the road load or, if the APU power is in excess of road load requirements, the excess power can be used to charge the battery. The power rating of the APU depends on the vehicle and the vehicle design objectives. If a small vehicle is to be used specifically for urban operation, average power requirements are small and an APU of a few kilowatts can be used. For more general-purpose vehicles the APU power is determined by cruise requirements when powers of up to about 20 kW may be required for cars and up to 100 kW for commercial vehicles. To be used in an APU any IC engine-generator set must be compact and well integrated. The toroidal generator is very short and can be mounted directly on the engine flywheel. This eliminates the need for separate bearings and couplings and produces a very compact generating unit. The generator can also be used as a brushless motor for engine starting. Measured efficiency values for a prototype 40 kW unit are provided and demonstrate efficiencies in excess of 90 % across the entire speed range.
